Challenge: Centralized Control of Decentralized Assembly Processes

Manufacturing companies in the automotive industry, machine tool manufacturing, and food production require centralized control of complex assembly processes—while adhering to strict compliance requirements. Each assembly must be uniquely identifiable, and every process step must be fully traceable. Added to this is the requirement to adapt flexibly to different product variants without having to redesign the system architecture. Many companies resort to inflexible, expensive solutions—or do without centralized control altogether.

Solution: The ROTH Head PC as a universal control unit

The Head PC is a universal master control unit that coordinates and monitors decentralized assembly stations—regardless of industry or product type. The system is based on proven Siemens S7-1500 control technology or other PLC systems and communicates via TCP/IP-based interfaces. This architecture is deliberately designed to be platform-independent, allowing controllers from a wide variety of manufacturers to be easily integrated.

One of the customer’s requirements was to implement communication using the RFC1006 protocol. Using the communication library from our partner Traeger GmbH , we were able to complete the project in significantly less time. This demonstrates our pragmatic approach: We leverage specialized solutions from partners such as Traeger GmbHto implement projects more efficiently and deliver value to our customers faster—without compromising on quality or flexibility.

The head PC serves as a central hub for all data flows:

  • Real-time collection of process data, status information, and test results
  • Centralized processing and comprehensive documentation of all data
  • Flexible interface integration via telegram, file, and FTP interfaces
  • Seamless integration of external test benches, measurement systems, and specialized equipment

This flexibility makes the head-mounted PC the ideal solution for a wide variety of manufacturing environments. An Automotive supplier uses it for the assembly of control units, a machine tool manufacturer for quality inspection of complex assemblies, and a food producer for the traceability of packaging components. The system architecture remains the same in all cases.

Intelligent, Multi-Stage Quality Inspection and Process-Oriented Modeling

The system optionally performs a multi-stage assembly and quality inspection that can be flexibly adapted to the requirements of the respective industry. A core concept is process-oriented modeling: Rather than being based on a fixed product structure, the system logic is based on freely configurable process steps. New product variants can be integrated without changing the software structure—a decisive advantage.

Unique Identification and Traceability

To ensure maximum process reliability and compliance, workpiece carriers can be equipped with unique identification features. The head PC supports several technologies for this purpose:

  • Barcode systems for fast, optical data capture and easy integration
  • RFID chips for robust process control, even with buffer sections and variable processing times

Each assembly is uniquely identified, and all process and inspection data are correctly assigned. This enables complete documentation and traceability—a non-negotiable requirement in regulated industries. The master PC ensures that every process step remains traceable and that all relevant data is available for audits and compliance checks.

Security Through a Chip-Based Authorization System

Optionally, a chip-based authorization system can be implemented to control and document operator access. Employees authenticate themselves at their workstations, making roles, qualifications, and process approvals clearly traceable. This is particularly important in regulated production environments and meets the highest compliance requirements—whether in the automotive industry, food production, or other safety-critical sectors. The system thus provides the transparency and traceability required by modern production standards.
